The primer failed because it was applied to unetched, passivated galvanized steel.
Root Cause: New or weathered galvanizing develops a passive zinc carbonate/oxide layer ("white rust") that repels oil-based alkyds. Alkyd resins saponify (turn to soap) on contact with alkaline zinc surfaces, destroying adhesion. The rusty gutters worked because iron oxide provides mechanical tooth and chemical compatibility for alkyds.

- ASTM D520: Zinc dust primers (inorganic/organic) are specified for galvanizing; alkyds are not.

Correct Prep (per SSPC-SP 16):
- Solvent wipe (SSPC-SP 1) – remove oils.
- Etch: - Chemical: Phosphoric acid wash (e.g., MetalReady, Ospho) per ASTM D5723, rinse, dry. - Mechanical: Brush-off blast (SSPC-SP 7) or 80–100 grit sanding to uniform dull profile.
- Prime immediately with waterborne acrylic DTM primer (MPI #134) or epoxy mastic – not alkyd.
- Topcoat per manufacturer’s recoat window.
Fix Now: Strip failed coating (scrape/pressure wash to sound substrate), etch per above, reprime with acrylic DTM or epoxy, then alkyd topcoat if desired.
Bottom line: Alkyd + bare galvanizing = guaranteed delamination. Use the right primer system.
